I don't know. I am struggling to see how the 3 phases superimposed upon one another would work as a transformer primary. If there was a lot of induction at work then each phase should be interfering with each other as well as dumping to earth. I suspect any observable effect is capacitive in origin. But like I said, I don't know, but I would like to. The flint axe technician within me says that if frost forms on the pylon in winter, there's no problem.

Why. I mean what has walking backwards, forwards or on the moon have to do with cancer? Kudos to the guy but why do we have this obsession with having to do everything FOR something? Do people really think cancer care not worth supporting unless someone takes some form of exercise? Have you ever seen a London marathon runner admit that they're all there because they enjoy running and the charity stuff is just garnish?

Yes, that's usually it. If it's been running on the starter will be ruined, you take the back off and half the armature falls out at your feet.

On a different alternator I have seen a big variation is slip ring wear. It might be bad luck but maybe some carbon brushes are a bit gritty, Have you got any thoughts on this?
Anyway, get some in, cut the ground strap and sell them on eBay for £15 ?
Good quality or I wouldn't be using this company as my main supplier. Slip ring wear is common but replacements are cheap and no big deal to fit. Suppose I get a brush assy, modify it and send it to you for checking?

Sorry for the delay, been off scribbling in microsoft (TM) paint.
Alternators should mount either like this on a solid lug with a long bolt.
or like this, with two separate lugs and seperate bolts.In both these drawings I have highlighted a sliding bush in yellow which is pressed into the alternator casting and slides through as the bolt is tightened to take up any clearance.
If the different types are mixed and the long bolt from the top example is used in the bottom example with two separate mounts this happens.
The bolt squeezes at the black arrows, the yellow bush slides through and the two mounts are distorted by stress until a fracture occurs (red arrow) where the leverage from the point of pressure concentrates stress.

You can see that when attached it drops about 5cm below the L beam.
As others have said, the main reason it was all thought to be acceptable was that this is a hydrault drive, so the vibrations shouldn't be as big an issue.
I'm stuck in a location without elsan, bins, or water, and now no hot water, so I think I'll have to take whatever fix I can find to get me moving again. I do agree thought that if the cause of this is the setup, then the setup does have to change. I'm not one for just sitting on something till it breaks.
The installation is odd, but I don't see anything actually "wrong " with it. I am convinced that the problem is with the stress resulting from the long bolt at the bottom mounting putting strain on the mounting lugs. The break will be at the point where that stress was concentrated. Get it welded and use two shorter bolts, put the new part on order for your peace of mind.

The mounting bolt at the bottom appears to have bottomed out on the threads. There's a gap at the front. When you reassemble replace it with two shorter bolts and tighten the pulley end one first.

The old Bosch one has the more severe bearing failure risk as it was never intended for a highly tensioned polyV belt so needs new bearings every few thousand hours.
The Bosch brush box also needs some though as a grounding strap has to be cut through . If its supplied by Four Counties then he will have done this but if it comes from eBay or an auto parts place you might have to do this yourself. I think its an expensive failure if you get this wrong.
